타이타늄의 직접분사 적층제조 공정기술 동향

Abstract

Titanium is an important material used throughout the aerospace, power generation, and medical industries with its high specific strength and excellent corrosion resistance. In recent years, the use of net shape parts has become possible due to the progress of the additive manufacturing process. In this paper, we investigated the characteristics of titanium applied in the directed energy deposition(DED) process in various additive manufacturing processes and tried to search for recent trends. Among titanium materials, CP Ti and Ti-6Al-4V alloy are the most widely used, and most of them are supplied in powder or wire forms. By using these materials, it can be melted by a heat source such as laser, electron beam, arc, plasma, etc., and it is possible to determine the additive speed according to the size and precision of a desired part. The DED process is being developed in a large-scale and complex system because it has the advantage of building large and repairing parts. Compared with advanced countries in the world, the domestic aerospace industry has not been yet developed, but it is expected to grow together with the development of additive manufacturing processes.

1. 서 론

타이타늄은 높은 비강도, 뛰어난 내식성으로 항공우주 및 발전, 의료 등 산업 전반에 사용되는 중요한 소재이다. 타이타늄 소재는 다양한 성분계 중에서 순타이타늄(CP-Ti) 및 Ti-6Al-4V 합금이 가장 많이 사용되고 있으며, 압출재 및 단조재의 형태로 공급되고 있다.

최근에는 3D프린팅 즉, 적층제조(AM, Additive Ma- nufacturing) 공정의 진전으로 정형(net-shape) 부품제작이 가능해짐에 따라 더욱 사용범위가 증가될 전망이어서, 타이타늄 소재에 대한 관심이 높아지고 있다.

적층제조공정으로 적용되는 타이타늄 소재의 대부분은 분말 또는 와이어 형태로 공급된다. 이를 이용하여 원하는 부품의 크기 및 정밀도에 따라 레이저, 전자빔, 아크, 플라즈마 등의 열원으로 용융 및 적층한다. 다양한 금속 적층공정 중 직접분사적층(DED, directed energy deposition) 공정은 대형부품의 적층이 가능하고, 기존 부품의 보수재생이 가능하다는 장점이 있어 국내·외에서 대형화, 복합화 시스템으로 개발이 진행 중이다.

본 논문에서는 직접분사적층 공정으로 적용되는 타이타늄의 특성에 대하여 조사하고, 최근 동향에 대하여 파악해보고자 하였다.

2. 직접분사 적층제조기술

ISO/ASTM 529000에서는 현재 적용되고 있는 적층제조공정을 Fig. 1에서와 같이 BJ(Binder Jetting), VP (Vat Photo polymerization), SL(Sheet Lamination), PBF(Powder Bed Fusion), MJ(Material Jetting), ME(Material Extrusion), DED(Direced Energy Deposition)의 총 7가지로 분류하였고1), 이 중에서 금속 적층제조에는 분말적층용융(PBF) 공정과 직접분사적층(DED) 공정이 대부분 적용된다2-3).

직접분사적층 제조기술은 기존의 육성용접과 비슷한 방식으로 와이어 또는 분말을 적층하는 공정으로써, 적층밀도가 높고, 공정변수의 유연성, 고융점 소재 적층가능, 기존 소재강도 확보가능 등의 장점이 있다. 하지만, 복잡형상으로의 한계, 분말이송 효율성, 열사이클 특성에 따른 소재물성의 제약 등이 따른다4).

Fig. 2는 다양한 방식의 분말적층용융(PBF) 공정과 직접분사적층(DED) 공정의 적층속도와 적층높이를 비교한 것이다. 직접분사적층의 경우 분말적층용융 공정보다 적층높이가 높아 복잡한 형상을 구현하는 해상도가 낮은 반면, 적층속도가 빠르므로 생산성이 높은 것을 볼 수 있다. 따라서, 직접분사적층 공정은 대형부품의 빠른 적층 후 기계적 후가공을 통한 제조가 가능하다5).

Fig. 3은 off-axis powder, coaxial powder. off-axis cold and hot wire, off-axis hot-wire(tandem), coaxial cold and hot-wire, off-axis strip 등 레이저를 이용한 다양한 방식의 직접분사적층 공정을 보여주고 있다. 레이저 클래딩의 대부분의 공정이 적층제조로 활용가능하며, 분말 또는 와이어 소재를 적용할 수 있다. 소재는 동축 또는 측면 공급을 통하여 적층되며, 정밀제어를 통하여 형상을 구현한다. 이 중에서 가장 많이 적용되고 있는 공정은 분말을 이용한 동축(coaxial powder) 적층방식이다6).

레이저를 이용한 동축 분말적층 시 고려해야 할 요소들은 매우 다양하다. Fig. 4에서와 같이 레이저 빔 및 장비적인 특성을 비롯하여 분말의 물성 및 송급 특성들이 서로 반응하면서 용융, 응고를 통해 다양한 적층부의 미세조직, 기계적 물성, 결함, 잔류응력 등을 나타내게 된다. 따라서, 직접분사적층 시에는 이러한 요소들을 잘 고려하여 제어하는 것이 필수라 할 수 있다7).

3. 적층제조된 타이타늄의 특성

Ti-6Al-4V는 (α+β)합금으로 분류되며, 타이타늄 중 가장 대표적인 합금으로 전체 생산량의 50%를 차지한다. 고비강도, 내식성, 내산화성 등을 고르게 보유하고 있어 항공용 소재로 가장 많이 적용되고 있다. 물성은 조직의 결정립 크기와 α, β상의 배열에 의존하는데, 대표적 조직은 층상(lamellar)과 구형조직이며, β상으로부터의 단순 냉각시 층상조직을 형성한다. 층상조직은 온도저하에 따라 조대화되며, 빠른 냉각시에는 마르텐사이트 변태가 된다.

Fig. 5는 직접분사적층된 Ti-6Al-4V합금에 대하여 적층표면과 기지와의 조직적 차이를 보여준다. 적층부(a)는 빠른 냉각으로 인하여 준안정의 침상 마르텐사이트가 형성되었으나, 기지(b)는 느린 냉각으로 등축의 α조직으로 구성되어 있는 것을 볼 수 있다8).

Fig. 6은 다양한 적층제조공정에 따른 Ti-6Al-4V합금의 전형적인 미세조직과 인장특성을 나타낸 것이다. 레이저기반 공정은 빠른 냉각시 α‘-마르텐사이트의 형성으로 인하여 높은 강도와 낮은 연신율을 나타낸다. 전자빔 공정은 진공분위기, 높은 기판온도로 냉각속도가 느려져 α-β 조직을 형성하므로 상대적으로 낮은 인장 강도 및 높은 연신율을 나타낸다. 이와 비교시 주조재에서는 조대한 미세조직이며, 압출재는 등축의 α-β조직을 형성한다. 아크공정에서는 주조재와 비슷하나 좀 더 미세한 조직이다. 이러한 미세조직의 특성은 인장강도의 결과로 잘 나타나고 있다9).

Table 1은 다양한 레이저 종류에 따른 직접분사적층된 Ti-6Al-4V합금의 인장특성을 나타낸 것이다. 입열량이 적은 경우 용융풀의 크기도 작아 급랭으로 인한 인장강도가 높게 나타나며, 입열량이 큰 공정은 인장강도도 상대적으로 낮은 것으로 보인다. 또한 적층방향에 따라 형성되는 결정립의 이방성이 연신율에 영향을 주므로 수직보다는 수평방향의 연신율이 낮게 나타나는 것으로 파악되었다10).

제조된 Ti-6Al-4V합금은 응력제거 또는 균질화를 목적으로 다음과 같이 후열처리를 실시할 수 있다10).

  • - 응력완화: 480~650°C, 1~4시간 유지후 공랭 또는 로냉

  • - 어닐링: 705~870°C, 1~4시간 유지후 공랭 또는 로냉

  • - 용체화: 955~970°C, 1시간 유지후 수냉

  • - 시효: 480~595°C, 4~8시간 유지후 공랭

HIP(Hot Isostatic Pressing)은 적층제조품의 기공을 줄이며, 밀도를 높힐 수 있는 공정이다. 정/동적 강도, 파단 연신율, 인성이 증가하며, 균일한 기계적 특성을 얻을 수 있다10).

4. 타이타늄 적층제조기술 응용

직접분사적층 후 미세조직은 빠른 냉각으로 인해 수직방향으로 길게 성장하는 이방성의 특성을 나타낸다. WAAM(wire arc additive manufacturing) 공정은 아크를 이용하여 와이어를 적층함으로써 부품을 제조하는 공정이다. Fig. 7과 같이 롤링을 동반시 결정립 미세화 효과를 기대할 수 있으므로 Cranfield 대학을 중심으로 최근까지 많이 연구가 진행되고 있다11). 이러한 결정립 미세화는 적층제조시 발생하는 결정립의 이방성을 해소하는 데 활용할 수 있으며, 적층품질을 향상시킬 수 있을 것으로 기대된다.

Norsk Titanium사의 RPD(Rapid Plasma Deposition)는 Fig. 8에서와 같이 아르곤 분위기에서 타이타늄 와이어를 플라즈마를 이용하여 용융 적층하는 기술이다. 이 기술을 적용시 단조 또는 빌렛제조와 비교시 50~ 75%까지 생산비용을 줄일 수 있으며, 실제 항공부품으로 적용할 수 있다고 한다12).

또한, 미국의 Arconic사에서는 Fig. 9와 같이 Ti 와이어를 EB 또는 플라즈마로 적층한 후 형단조를 통하여 3D프린팅 부품의 물성을 향상시키는 Ampliforge™ 기술을 개발하여 부품을 에어버스(Airbus) 사에 공급하고 있다13).

직접분사적층 공정은 물성이 다른 소재의 경사적층(func- tionally graded material deposition)에도 활용될 수 있다. Lourdes D. Bobbio등14)Fig. 10 에서와 같이 Ti-6Al-4V와 인바의 적층을 시도하였으며, 1~ 21층은 Ti-6Al-4V, 22~53층은 경사적층, 54~75층은 인바로 적층하여 조직 및 성분분석으로 확인하였다. 이외에도 M.S. Domack등15)이 Ti-6Al-4V와 Inconel 718, W. Ge 등16)이 Ti-6Al-4V와 γ- TiAl의 적층을 시도하였다. 이러한 경사적층을 적용한다면 기존의 소재들이 가지고 있는 장점을 서로 조합하여 산업부품으로 활용할 수 있을 것이다.

한편, 직접분사적층을 활용하면 적층부에서 새로운 조직을 형성시키는 공정도 가능하다. Fig. 11에서와 같이 아르곤과 질소가스가 혼합된 챔버 내에서 Ti와 Mo혼합분말을 적층하면, 실시간 질화처리가 되는 것을 확인할 수 있다17). 이러한 공정은 다른 합금계의 생성에도 활용이 가능할 것으로 판단된다.

최근 적층제조 분야에서는 실시간 품질확보를 위한 시스템 개발을 추구하고 있다. 직접분사적층 공정에서 적용되는 실시간 공정제어시스템(Closed loop control system)은 용융지의 형상 및 온도를 측정하여 실시간으로 레이저 출력, 소재송급량 등을 제어하는 방식으로, Fig. 12에서와 같이 Insstek사의 Auto-tracking technology, Optomec사의 SmartAM, Sciaky사의 IRISS®등이 대표적이다. 향후 실시간 공정제어시스템은 형상제어 뿐만 아니라 소재 미세조직 제어에도 적용되어 적층부품의 품질 향상에 기여할 전망이다18-20).

5. 맺 음 말

이상과 같이 최근의 적층제조공정, 그 중에서 직접분사 적층방식에 의한 타이타늄의 연구동향에 대하여 알아보았다.

적층제조공정은 점차 고도화되고 있는 산업화 사회에서 필수적인 공정기술로 적용될 전망이고, 타이타늄 소재의 사용은 더욱 확대될 것으로 예상된다. 해외 선진국과 비교하여 국내는 아직까지 항공우주산업이 발달되지 않았으나, 적층제조공정의 발전과 더불어 동반성장할 것으로 기대해 본다.
