Abstract

Overlay welding is a technique to obtain surface layer having a corrosion resistance or heat resistance. Because plant industry has developed, demand of overlay welding also increases. In the overlay welding, uninform heat cycle can cause a lot of welding deformation. Deformation of overlay welding has problems such as diminished dimensional accuracy and reduced product reliability. A lot of deformation is corrected in a number of ways. However, correction of deformation costs a lot of time and cost. Also correction of deformation requires skilled techniques. In addition, heat straightening produce a large amount of green-house gas and effect on global warming. In this study, the effect of welding process on the deformation was examined. The amount of deformation by the conventional TIG welding process and Super-TIG welding process was compared quantitatively. As a result, the amount of angular distortion was as follows: Conventional TIG > Super-TIG stringer bead > Super-TIG oscillation bead. It’s considered that the angular distortion by Super- TIG welding was small because heat input ratio of Super-TIG welding was low. Therefore, Super-TIG welding process has advantages in overlay welding because of low deformation and low dilution ratio.

1. 서 론

구조물의 제작에 다수 적용되고 있는 용접공정에는 변형과 응력이 필연적으로 발생하고 있다. 국부적으로 급속가열 및 냉각되는 용접부의 팽창과 수축이 용접부 내에서 균일하지 않고 이로 인해 발생한 영구(소성)변형 성분이 용접부가 완전히 냉각한 후에도 용접부에 남게 된다. 용접공정을 이용한 강구조물의 제작에서 발생한 용접변형은 구조물의 치수를 변화시키거나, 용접 후 조립공정을 어렵게 만들기 때문에 교정과 같은 추가적인 재작업 공정을 요구하기도 한다. 허용치 이상의 변형에 대하여 현장에서는 여러 가지 후처리 방법으로 교정되고 있다. 이러한 교정에는 시간/비용 증가와 함께 경험적인 숙련 기술이 요구되지만 숙련기술자의 인력은 최근 감소경향에 있어, 근본적인 해결 방법이 요구되고 있다. 한편, 현장 열교정에는 많은 화석에너지와 부생물인 온실가스가 발생하여 지구온난화에 영향을 미치고 있다1). 따라서 용접프로세스를 이용하여 용접 시공 시에 근본적으로 용접변형을 줄이는 연구가 필요하다1-6). 본 연구의 목적은 일반 원형 와이어를 용가재로 사용하지 않고 C형 스트립을 용가재로 사용하는 Super-TIG용접 프로세스와 기존 일반 TIG용접 프로세스의 변형량을 정량적으로 비교하고, 변형에 미치는 프로세스의 영향을 분석하여 변형을 최소화시킬 수 있는 프로세스를 개발하는 것이다7,8).

2. 실험방법

2.1 실험재료와 실험조건

본 연구에서 모재는 Fig. 1와 같이 200 mm × 200 mm × 10 mm의 SS400 판재를 사용하였으며 용가재는 단면적이 6.6 mm2인 STS316L C형 용가재를 사용하였다. 모재의 조성은 Table 1에 나타내었다. 200 mm × 200 mm × 10 mm 크기의 모재 중심부 100 mm × 100 mm영역을 Fig. 2와 같이 용착 체적이 35 cm3인 오버레이 용접부를 형성하여 변형량 비교 시험편을 제작하였다. 상세 용접 조건은 Table 2에 나타내었으며 용접파형 모니터링 시스템을 통해 계측을 하였다9).

2.2 측정방법

본 실험에서 Fig. 3과 같이 각변형(Angular distortion) 측정을 위하여 용접선 길이방향의 센터부에서 수직방향으로 횡단면을 얻어, 모재와 비드의 횡단면이 나타나게 하였다. 변형된 시험편의 하부면의 센터부와 접하는 접선을 긋고 변형된 시험편의 하부면과 접선이 이루는 각도를 왼쪽의 각도 θ1, 오른쪽의 각도 θ2를 측정하여 종합 각변형(Total angular distortion) θT 를 θ1, + θ2로 정의하였다10).

3. 실험결과 및 고찰

3.1 일반 TIG (직선비드)의 실험결과

Fig. 4에 일반 TIG 직선비드의 비드외관과 횡단면을 나타내었고 비드폭은 7.5 mm, 평균 용입은 0.52 mm로 측정되었다. Fig. 5에 위의 한 개 비드로 제작된 변형량 비교 시험편을 나타내었고 Fig. 6는 일반 TIG용접 시에 모니터링 시스템으로 계측한 전류와 전압의 파형이다. TIG용접은 정전류 특성을 가져 일정한 전류가 출력되는 것을 확인할 수 있고, 전압 또한 일정해 아크 길이 변동이 없이 안정적으로 용접이 되었다고 판단된다9).

3.2 Super-TIG(직선비드)의 실험결과

Fig. 7에 Super-TIG 직선비드의 비드외관과 횡단면을 나타내었다. Super-TIG 프로세스에 의해 120 cm/min의 빠른 용접속도를 가져 550 A의 대전류에서도 험핑비드 없이 온전한 비드가 형성되었으며, 평균 용입도 0.32 mm로 상당히 얕은 수준이다. 위의 직선비드로 제작된 변형량 비교 시험편은 Fig. 8에 나타내었다. Fig. 9는 Super-TIG 직선비드 용접 시에 모니터링 시스템으로 계측한 전류와 전압의 파형이다. TIG용접은 정전류특성을 가져 일정한 전류가 출력되는 것을 확인할 수 있고, 전압 또한 일정해 아크길이 변동이 없이 안정적으로 용접이 되었다고 판단된다9).

3.3 Super-TIG(오실레이션비드)의 실험결과

Fig. 10에 Super-TIG 오실레이션비드의 비드외관과 횡단면을 나타내었다. Super-TIG 프로세스에 의해 비드폭 26.2 mm의 광폭비드 형성이 가능하였고, 550 A의 대전류에서도 험핑비드가 없이 온전한 비드가 형성되었으며, 평균 용입도 0.60 mm로 상당히 얕은 수준이다. 위의 직선비드로 제작된 변형량 비교 시험편은 Fig. 11에 나타내었다. Fig. 12는 Super-TIG 오실레이션비드 용접 시에 모니터링 시스템으로 계측한 전류와 전압의 파형이다. TIG용접은 정전류특성을 가져 일정한 전류가 출력되는 것을 확인할 수 있고, 전압은 규칙으로 높아졌다 낮아졌다 하는 패턴을 보인다. 이는 오실레이션으로 인하여 겹침부에서는 아크길이가 상대적으로 짧아져 전압이 감소하고 반대편에서 아크길이가 상대적으로 길어져 전압이 증가하기 때문으로 판단된다9).

3.4 변형실험의 고찰

각변형의 크기는 일반 TIG > Super-TIG 직선비드 > Super-TIG 오실레이션비드 순으로 측정되었다. Super- TIG 직선비드는 일반 TIG 대비 각변형이 8% 감소하였고, Super-TIG 오실레이션비드는 일반 TIG 대비 각변형이 18% 감소하였다. 이는 입열량비로 설명될 수 있는데, 일반 TIG의 입열량비는 58 kJ/cm3이고 Super- TIG의 입열량비는 직선비드와 오실레이션비드 모두 36 kJ/cm3이다. Super-TIG는 일반 TIG에 비해 낮은 입열량비를 가져 변형이 작은 것으로 판단된다.

Super-TIG의 경우, 직선비드와 오실레이션비드의 입열량비는 모두 36 kJ/cm3로 동일하나 오실레이션 비드의 각변형량이 더 작았다. 그에 대한 이유는 FIg. 15로 설명될 수 있는데, 직선비드는 비드 하나당 입열량이 작아 모재의 표면 온도가 이면보다 현저히 높아서 수축량이 표면에서 크고 이면에서 작게 발생하여 각변형이 큰 것으로 판단된다. 반면에, 오실레이션비드는 비드 하나당 입열량이 커서 두께 방향에 따른 온도편차가 감소하여 각변형이 감소한 것으로 판단된다. 또한 이러한 경향은 본 실험의 모재 두께가 비드 높이에 비해 그다지 크지 않기 때문으로 판단된다11-14).

이에 관련된 참고문헌으로 인용된 K. Satoh 의 Fig. 16의 그래프와 비교할 수 있다10). Fig. 16의 그래프는 맞대기 용접에서 Q/h2(Q: 입열량, h: 모재 두께)에 따른 횡굽힘 변형을 나타낸다. Q/h2이 증가하면 횡굽힘 변형이 증가하는 경향을 보이나 임계치 이상이 되면 Q/h2의 증가에 따라 횡굽힘 변형은 감소한다. Q/h2가 임계치 이상으로 커지면 완전 용입으로 접근하여 모재의 표면과 이면의 온도편차가 감소한다. 본 연구의 결과와 유사한 경향을 보이는 것으로 판단된다.

3.5 변형저감을 위한 Super-TIG 실험

200 mm × 200 mm × 10 mm 크기의 모재에 중심부 100 mm × 100 mm 영역을 Fig. 2와 같이 용착체적이 35 cm3인 오버레이 용접부를 형성하여 변형량 비교 시험편을 제작하였다. 상세 용접 조건은 Table 3에 나타내었다. 전류를 용착속도를 10 kg/h, 용접속도를 30 cm/min로 고정하고 전류를 550 A, 505 A, 465 A, 425 A로 감소시켜 비드 형성 실험을 한 결과, 전류 425 A에서 비드 토우부에 미용융이 발생하여 본 용접조건에서 전류의 하한치를 465 A로 지정하여 변형량 비교 시험편을 제작하였다.

3.6 변형저감실험의 결과

변수인 전류가 변함에 따라 변화하는 입엽량, 입열량비, 각변형의 결과 값을 Table 4에 나타내었다. 전류가 550 A에서 465 A로 감소함에 따라 입열량비는 36 kJ/cm3에서 30 kJ/cm3로 16.7%감소한다. 그에 따라 각변형은 6.01°에서 4.69°로 22% 감소하는 경향을 보였다. 입열량비가 감소함에 따라 모재에 투입된 입열량이 감소하여 변형이 감소한 것으로 판단된다. 입열량비의 감소에 따른 변형량을 막대그래프로 비교하면 Fig. 19와 같다.

입열량비에 따른 용입 측정 결과값을 Table 5Fig. 20에 나타내었다. 입열량비가 36 kJ/cm3에서 30 kJ/cm3로 감소함에 따라 평균용입은 0.38 mm에서 0.25 mm로 감소하였다. 또한 용입의 표준편차도 0.30 mm에서 0.08 mm로 현저히 감소하여 균일한 용입을 얻을 수 있었다. 평균용입과 비드높이로 오버레이 용접부의 희석률 계산이 가능한데, 입열량비가 36 kJ/cm3에서 30 kJ/cm3로 감소함에 따라 첫번째 레이어의 희석률이 9.8%에서 6.6%로 감소하였다. 낮은 희석률을 중요시하는 오버레이용접에서 입열량비를 낮게 하는 것이 유리하다고 판단된다.

3.7 고찰

Fig. 21의 Q/h2에 해당하는 식으로 대입해보았을 때, Q/h2의 값과 본 실험에서 얻어진 각 변형값, 평균 용입값을 Table 6에 나타내었다. Fig. 21의 그래프에서 Q/h2가 25.3 kJ/cm3에서 21.4 kJ/cm3로 감소함에 따라 횡굽힘 변형은 증가하는 경향을 보인다. 그러나 본 실험에서는 Q/h2가 감소함에 따라 각변형이 6.01°에서 4.69°로 22%감소 하였다. 그에 대한 이유로 평균 용입을 들 수 있다. Q/h2가 25.3 kJ/cm3에서 21.4 kJ/cm3로 감소함에 따라 평균 용입이 0.38 mm에서 0.25 mm로 감소하였다. 그에 따라 수축 영역이 감소하여 변형이 감소된 것으로 판단된다.

각 프로세스에 따른 각 변형량을 Fig. 22에 나타내었다. 각 변형량은 일반 TIG가 7.36°, Super-TIG 직선비드가 6.73°, Super-TIG 오실레이션비드 (입열량비: 36 kJ/cm3)가 6.01°, Super-TIG 오실레이션비드 (입열량비: 30 kJ/cm3)이 4.69°이다. Super-TIG용접의 입열량비를 최소화 시켜 프로세스를 개발한 결과, 일반 TIG대비 각변형을 36% 감소시킬 수 있었다. Super-TIG와 일반 TIG의 미세경도분포를 비교하기 위하여 횡단면 퓨전라인에서 0.5 mm마다 경도 값을 측정한 결과 Fig. 23과 같은 그래프를 얻을 수 있었다. Super-TIG용접은 일반 TIG 용접과 유사한 미소경도 분포를 보였다. Super-TIG 용접은 일반 TIG 용접 대비 5배의 입열량을 가지고 있으나 입열량비는 1/2수준으로 작아 빠른 냉각속도를 가지기 때문으로 판단된다.

4. 결 론

기존 TIG용접과 Super-TIG용접 프로세스에 따른 각변형을 비교하기 위하여 동일 체적의 용착 금속을 육성 용접한 결과, 다음과 같은 결론을 얻을 수 있었다.

  • 1) 각변형의 크기는 일반 TIG > Super-TIG 직선비드 > Super-TIG 오실레이션비드 순으로 나타났고, Super- TIG 용접은 일반 TIG 용접에 비해 낮은 입열량비를 가져 변형이 작은 것으로 판단된다.

  • 2) 같은 입열량비의 Super-TIG 용접에서 각변형의 크기는 직선비드 > 오실레이션비드 순이였으며, 오실레이션비드는 큰 입열량으로 두께 방향에 따른 온도편차가 감소하여 각변형이 감소한 것으로 판단된다.

  • 3) Super-TIG 용접의 입열량비를 최소화시켜 프로세스를 개발한 결과는 다음과 같다.

    • ① 일반 TIG 용접 대비 각변형을 36% 감소시킬 수 있었고, 0.25 mm의 얕은 평균 용입을 가져 기판의 수축 영역이 감소하여 전체적인 각변형이 감소된 것으로 판단된다.

    • ② 비드높이 3.5mm, 입열량비 30 kJ/cm3에서 6.6%의 희석률이 얻어져 희석률을 중요시하는 오버레이 용접에서는 입열량비를 낮게 하는 것이 유리하다.

    • ③ 횡단면 미소경도 분포를 검토한 결과, 일반 TIG 용접과 유사한 미소경도 분포를 보였다. Super-TIG 용접은 일반 TIG 용접 대비 5배의 입열량을 가지고 있으나 입열량비는 1/2수준으로 작아 빠른 냉각속도를 가지기 때문으로 판단된다.
