Abstract

The solidification cracking susceptibility of 247LC superalloy dissimilar welds with ERNiCrCoMo-1, ERNiCrMo- 3, and ERNiFeCr-2 commercial fillers was quantitatively evaluated using Varestraint testing for the sound weld geometries of gas turbine blades. We confirmed that the solidification brittle temperature range (BTR) of the 247LC/ ERNiCrMo-3 dissimilar weld was 217 K, which was measured using a thermo-vision camera during the Varestraint testing, and the BTR increased to 260, and 485 K with the ERNiCrCoMo-1 and ERNiFeCr-2 fillers, respectively, Based on theoretical calculations of the weld solidification path (i.e., using Scheil’s model; performed via the software Thermo-Calc) for each dissimilar weld, the variation in the BTR can be considered to be highly dependent on the solid-liquid coexistence temperature range of the dissimilar welds, and it is also correlated with the low-temperature formation of topologically closed packed phases during the terminal stage. Based on the experimental and theoretical results, the commercial Ni-based filler ERNiCrMo-3 is expected to be an effective welding material for 247LC dissimilar welding and the successful manufacturing of high-soundness blades.

1. 서 론

탄소중립 및 지구온난화 억제를 위해 기존 발전산업에서는 발전효율 향상을 위한 지속적인 발전설비 고도화가 필요한 시점이다1,2). 이러한 관점에서 가스터빈은 터빈입구온도 상승을 위한 핵심 고온소재부품(블레이드)의 온도수용성 향상에 대한 연구개발이 활발히 진행되고 있으며, 특히 일방향응고 및 단결정 정밀주조 초내열합금 블레이드 제조공정과 중공 및 냉각경로 최적화 기술 등이 핵심적으로 적용되고 있다3). 특히 블레이드 내부의 중공설계는 블레이드 최종 제조단계에서 용접공정을 수반하게 되고, 터빈 운전시의 블레이드 내구성은 해당 초내열합금의 용접건전성과 직결된다고 할 수 있다4,5). 본 연구에서 주목하고 있는 블레이드 소재는 일방향응고용 247LC 초내열합금으로, 해당 소재는 용접 고온균열(응고 및 액화균열)에 취약한 소재로 잘 알려져 있다6,7). 본 저자는 247LC 초내열합금 용접부의 응고 및 액화균열 민감도 최소화를 위한 용접야금학적 인자 규명에 대한 다양한 선행연구 결과를 보고한 바 있다4,5,7-11). 가스텅스텐아크용접(Gas Tungsten Arc Welding, GTAW)을 이용한 Varestraint 시험으로부터, 247LC 합금 용접부의 응고균열발생 온도범위(Solidification Brittle Temperature Range, BTR)는 400K로 평가되었고, 높은 응고균열 민감도를 최소화시키기 위해, 용접 응고모드의 제어7) 및 레이저 급속응고 적용11)을 통한 응고균열 억제 방안이 체계적으로 제시되어 왔다.

한편, 응고균열을 근본적으로 억제시킬 수 있는 야금학적 방안으로는, 용접응고시의 과냉과 응고편석 제어를 통한 고액공존온도범위 최소화가 가능한 247LC 합금 용융부 (Fusion Zone, FZ)의 성분 최적화이며, 이를 위해서는 우선 다양한 용가재의 적용에 따른 BTR 변화변화 거동 평가와 핵심 유해 성분 판별에 대한 기초적인 연구가 필요하다. 하지만 난용접성 초내열합금에 대한 FZ 성분계 최적화에 대한 국내연구는 상당히 부족한 실정이다. 따라서 본 논문에서는 높은 응고균열 민감도를 가진 247LC 초내열합금 용접부 FZ의 최적 성분계 도출을 최종 목표로, 응고균열 민감도가 상대적으로 낮은 고용강화형 니켈초내열합금 상용 용가재를 적용하여, 247LC 합금 이종용접부의 BTR 저감 가능성을 정량적으로 검토하였다. 특히 BTR 변화거동은 FZ 용접응고시의 고액공존온도범위 및 응고과정에 대한 열역학적 검토를 통해 이론적으로 고찰하였으며, 해당 결과들은 실제 블레이드 용접에 대한 적용 가능성을 검토하며 실험적으로 검증하였다.

2. 사용재료 및 실험방법

2.1 247LC 초내열합금 모재 및 용가재

Table 1은 본 연구에서 사용한 모재(247LC 합금) 및 3종의 상용 용가재(ERNiCrCoMo-1, ERNiCrMo-3, ERNiFeCr-2) 화학성분을 나타낸다. 각 용가재는 GTAW 용으로 제작하였으며, 직경은 1.6 mm이다. 247LC 합금은 Cannon Muskegon 사의 상용 모합금을 이용해 판재 형상(150 × 50 × 3 mm)으로 주조 제작한 뒤 용체화 열처리(1505 K-120 분)를 적용하였다.

2.2 Varestraint 균열시험

상용용가재를 적용한 247LC 이종용접부의 응고균열 민감도(BTR)를 평가하기 위해 Varestraint 시험을 실시하였다. 과정을 Fig. 1(a)는 Varestraint 시험과 시험편 배치에 대한 모식도를, (b)는 이종용접부를 포함한 Varestraint 시험편 제작과정에 대해 나타내고 있다. 247LC 모재에 용가재를 적용한 단층(single- pass) GTAW (이하 예비용접, Pre-welding)를 실시하였고, 모재와의 희석률은 75-80%가 되도록 예비 용접조건을 설정하였다. 해당 예비용접 비드 내에서 제살용접과 함께 횡방향 Varestraint 시험을 실시하였고, Varestraint 시험 시 용접부에 적용되는 굽힘 변형률의 신뢰도를 고려하여 예비 용접 비드표면의 덧살(face reinforcement)은 평활하게 연마 처리 후 Varestraint 시험을 실시하였다(Fig. 1(b)). 본 Varestraint 시험에 대한 세부조건은 Table 2에 요약하였다. Varestraint 시험부의 응고균열 길이 측정은 실체현미경(ISM-PM200SB, Insize)을 사용하였고, BTR 변환을 위해 응고균열 형성 시점의 온도분포를 고속 열화상카메라(A655sc, FLIR)로 측정하였다(Fig. 1(a)). 열화상카메라 사양은 Table 3에 요약하였으며, 온도 측정 결과의 정밀도를 고려해 방사율은 0.6으로 설정하였다.

2.3 미세조직 분석

247LC 이종 용접부의 응고균열 발생 거동은 주사전자현미경 (Scanning Electron Microscopy, SEM)으로 관찰하였으며, 응고균열부의 미세 성분 분포는 전자탐침미세분석기(Electron Probe Micro Analyze, EPMA, JXA-8530F, JEOL)를 이용해 분석하였다.

3. 실험결과 및 고찰

3.1 상용 용가재 적용에 따른 247LC 합금 이종용접부의 BTR 변화거동

Fig. 2는 247LC 합금 모재에 ERNiCrMo-3 용가재를 적용한 이종 예비용접부에 대한 대표적인 Vares- traint 시험(부가 변형률: 1.0%) 결과를 나타낸다. 시험부 외관(Fig. 2(a))에 형성된 최장 고온균열에 대한 SEM 관찰결과, 파면 전 영역에서 용접 방향으로의 덴드라이트 형성 및 액막의 흔적이 명확히 관찰되는 바(Fig. 2(b)), 해당 고온균열은 응고균열로 판별되었다. 이러한 응고균열 발생거동은 ERNiCrCoMo-1 및 ERNiFeCr- 2 용가재 적용 예비용접부의 Varestraint 시험에서도 동일함을 확인하였다.

Fig. 3은 3종의 용가재를 적용한 247LC 이종 용접부의 BTR 및 응고균열 발생한계 곡선 도출과정을 나타낸다. Fig. 3(a)는 고속 열화상카메라로 측정한 Varestraint 시험부의 최장응고균열 발생위치 온도분포이다. BTR 변환을 위한 온도구배는 Varestraint 굽힘변형 부가 시점의 일시적 용융지경계선(예: Fig. 3의 instantaneous fusion line)상의 온도로부터 도출하였다. 일시적용융지 경계선상의 온도는 각 이종용접부 FZ의 평형액상선온도로 가정하였으며, 해당 액상선온도는 FZ 성분값과 Thermo-calc(데이터베이스: TCNi9) 상태도계산을 통해 추정하였다. 이를 위한 FZ 성분값은 식 (1)의 혼합법칙(rule of mixture)과 식(2)의 희석률 계산식을 이용하였으며, Cifz는 FZ의 합금원소(i) 성분값, Cibm는 모재의 합금원소(i) 성분값, Cifm는 용가재의 합금원소(i) 성분값, D는 FZ의 모재 희석률이다. Abm, Afm은 각각 모재부 FZ과 덧살의 단면적이다(Fig. 1(b)). Table 4는 식 (1) 및 (2)를 이용한 각 이종 용접부 FZ의 성분계산 결과를 나타낸다.

그 결과, 247LC/ERNiCrCoMo-1 Varestraint 시험부의 온도구배는 68.56 K/mm, 247LC/ERNiCrMo- 3 및 247LC/ERNiFeCr-2 시험부 온도구배는 79.35, 106.08 K/mm로 도출되었다 (Fig. 3(a)). Fig. 3(b)는 이를 토대로 작도한 응고균열 발생한계 곡선 및 BTR 값을 나타내며, 247LC/ERNiCrCoMo-1 이종용접부의 BTR은 260 K, 247LC/ERNiCrMo-3 및 247LC/ERNiFeCr-2 용접부는 217 K 및 485 K의 BTR 값을 가진다. Fig. 3(b)에는 본 저자의 선행연구 결과로부터 보고된 247LC 합금 모재의 BTR값을 함께 나타내고 있다7). 3종의 고용강화형 초내열합금 상용 용가재 적용에 따라 247LC 이종용접부는 각각 상이한 BTR 값을 나타내는 것을 명확히 확인할 수 있으며, 본 결과는 용가재 성분에 따라 247LC 합금의 높은 응고균열 민감도는 저감 또는 심화될 수 있음을 시사한다.

3.2 247LC 이종용접부의 고액공존온도범위에 미치는 TCP상 형성의 영향

니켈계 초내열합금 용접부 BTR은 용접응고과정의 고액공존온도범위에 의존하는 것으로 잘 알려져 있다. Fig. 4(a)는 247LC 합금 모재 및 ERNiCrCoMo-1, ERNiCrMo-3, ERNiFeCr-2 용가재의 고액공존온도범위를 247LC/ERNiCrCoMo-1, 247LC/ERNiCrMo-3 및 247LC/ERNiFeCr-2 이종용접부의 고액공존온도범위와 비교한 결과를 나타낸다. 고액공존온도범위 계산에는 Thermo-calc(데이터베이스: TCNi9)를 이용하였고, 가장 대표적인 평형상태도 계산 및 냉각속도에 따른 확산거동 차이를 일부 반영한 Scheil 모델 계산을 각각 수행하였다. Scheil 모델을 이용한 계산 조건은 Table 5에 요약하였으며, 역확산(Back Diffusion)은 고려하지 않았다. 특히 Fig. 4(b)는 247LC 모재를 비롯해7), Varestraint 시험으로 평가된 BTR과 Scheil 모델로부터 계산된 고액공존온도범위의 상관관계를 나타내고 있다. Scheil 모델 계산 결과는 3종의 247LC 이종용접부 및 모재 BTR을 근사적으로 표면할 뿐만 아니라 높은 상관관계를 가짐을 알 수 있다. 따라서 3.1절에서 언급한 용가재 적용에 따른 247LC 이종용접부의 BTR 변화거동은 각 용접부 FZ의 고액공존온도범위 계산을 기반으로 고찰하고자 한다.

한편 고용강화형 초내열합금 용접 응고시에는 응고 최종단계에서 σ, μ 및 Laves 등의 TCP 상이 형성되며 고액공존온도범위가 확대되는 것으로 알려져 있어12), 용가재 적용에 따른 247LC 이종용접부의 BTR 변화 또한 TCP 상 형성거동에 대한 검토가 필요할 것으로 판단된다. Fig. 5는 Scheil 모델로 계산한 (a) 247LC/ ERNiCrMo-3, (b) 247LC/ERNiFeCr-2 이종용접부 및 (c) 247LC 모재의 용접 응고과정에 대한 상세 계산결과를 나타낸다. 모든 조건에서 약 95%이상 응고 최종단계에서 TCP상 형성이 계산상 확인되었다. Fig. 6은 247LC/ERNiFeCr-2 이종용접부에 대한 (a) Varestraint 시험 외관 및 (b) 응고균열 발생 양상에 대한 미세조직 분석결과를 나타낸다. 특히 Fig. 4(c)Fig. 4(b) “C”영역에 대한 대표적인 EPMA 분석결과이다. TCP 상의 구성원소로 알려진 Cr, Mo, W, Fe 및 C의 성분분포를 비교해 볼 때 응고균열 발생에는 상당량의 TCP 상이 관여한 것으로 판단되며, 이러한 TCP상 형성거동은 247LC/ERNiCrCoMo-1 및 247LC/ERNiCrMo-3 이종용접부의 응고균열 파면에서도 유사함을 확인하였다. 따라서 Fig. 5(a), (b)의 계산결과는 실제 이종용접부의 응고과정을 잘 반영한 것으로 사료된다.

Fig. 7Fig. 5의 Scheil 모델 응고과정에서 계산된 TCP상의 총량과 Varestraint 시험으로부터 평가된 BTR의 상관관계를 나타낸다. 용접응고과정 상의 TCP 형성거동과 BTR에는 높은 상관관계가 있음이 확인되었으며, 247LC/ERNiCrMo-3 이종용접부의 가장 협소한 BTR과 247LC/ERNiFeCr-2 이종용접부의 가장 넓은 BTR은 TCP상의 형성 총량에 의한 결과로 판명되었다.

3.3  247LC/ERNiCrMo-3 이종용접부의 BTR 축소에 대한 실 용접검증

본 절에서는 Varestraint 시험으로부터 평가된 247LC 이종용접부의 BTR 변화거동에 대한 신뢰도를 실험적으로 검증함과 동시에, 상용용가재 적용을 통한 247LC 초내열합금 블레이드 실 용접부의 응고균열 저감가능 여부를 검토하였다. Fig. 8은 (a) 247LC 합금 모재의 제살용접부 및 (b) 247LC/ERNiCrMo-3 이종용접부의 대표적인 단면 매크로 사진이다. 각 용접부는 Table 2의 Varestraint 시험 제살용접 조건(Fig. 8(a))과 예비용접조건(Fig. 8(b))을 동일하게 적용한 결과이다. 247LC 제살용접부에서 확인된 FZ 응고균열(Fig. 8(a))은 약 400 K의 넓은 BTR에 기인하는 것으로 사료되며7), 가장 낮은 응고균열 민감도(BTR)를 가지는 247LC/ERNiCrMo-3 용접부의 경우(Fig. 8(b)), 단면 상 응고균열이 억제된 결과가 확인되었다. 따라서, 본 연구에서 얻어진 상용용가재 적용 247LC 이종용접부의 BTR 변화거동은 실제 247LC 합금 블레이드 팁용접에 적용 가능한 유효한 결과로 판단되었다.

4. 결 론

본 연구에서는 난용접성 247LC 초내열합금 가스터빈 블레이드의 건전한 용접부 확보를 목표로, 3종의 고용강화형 니켈초내열합금 상용 용가재를 적용한 247LC 합금 이종용접부의 응고균열 및 BTR 변화거동에 대해 실험적으로 평가하였으며, 핵심 야금학적 인자에 대한 응고론적 검토를 실시하였다. 본 논문의 결론을 아래와 같이 요약한다.

  • 1) Varestraint 시험으로부터 평가된 247LC/ERNiCr- CoMo-1, 247LC/ERNiCrMo-3 및 247LC/ERNiFeCr-2 이종용접부의 BTR은 260, 217 및 485 K로 평가되었다. 즉, 유효한 상용 용가재 선택에 따라 247LC 합금의 높은 응고균열 민감도는 저감 가능함을 시사한다.

  • 2) 용가재 종류에 따른 각 이종용접부의 BTR 변화거동은 해당 이종용접부의 용접응고과정, 특히 약 95% 이상의 응고 최종단계에서 형성되는 TCP상의 총량에 의존하는 것으로 판명되었다.

  • 3) 가장 협소한 BTR을 나타낸 247LC/ERNiCrMo- 3 이종 용접부는 실제 용접부에서도 응고균열이 억제된 결과가 확인된 바, 본 연구에서 얻어진 247LC 이종용접부의 BTR 변화거동 및 평가 과정은 실제 247LC 합금 블레이드 팁용접에 고려 가능한 유효한 결과들로 판명되었다.
