Abstract

The global technical trend of the automobile industry has been moving to environmental friendly. Typical gasoline cars will be replaced by green cars such as hydrogen, electric and hybrid cars. Therefore, the demand for battery cells is expected to increase remarkably. Welding and joining technologies are key technology for assembling tab to tab or tab to bus bar, and it is important to secure stable and robust joints. This paper provides a comprehensive review of joining technologies for the ultrasonic and laser welding, respectively. It discusses the advantages and disadvantages of the joining technologies for the Al and Cu dissimilar joints as related to battery manufacturing, and discusses corresponding issues.

1. 서 론

자동차 산업의 패러다임이 친환경으로 전환되고 있다. 정부에서 제도적으로 친환경차와 관련된 정책을 추진하고 있으며, 완성차 업체에서는 전기차 및 하이브리드 차종의 확대 계획을 발표하고 있다. 이와 같은 정부 주도의 정책 지원과 각종 환경규제 등이 친환경차 시장의 양적 팽창에 긍정적 역할을 할 것으로 예측된다1).

전기차 및 하이브리드차의 배터리 팩은 차종에 따라 수백 개에서 수천 개의 셀로 구성되어있다2). 각각의 셀은 서로 전기적으로 연결되어야 하므로, 접합부의 성능이 배터리의 성능 및 품질에 영향을 미친다. 탭과 버스바에 이용되는 소재는 구리 (무산소동 혹은 탈산동), 알루미늄 등이 있는데 이차전지의 종류 및 극성에 따라 선호되는 소재가 Table 1과 같이 다르기2) 때문에 동종 또는 이종 소재의 접합기술이 요구된다. 그러나 소재의 비중, 열전도도, 녹는점, 열팽창률 등의 고유 특성의 차이로 인해 알루미늄과 구리 간의 이종소재 접합은 매우 난해하다. 특히 알루미늄과 구리의 화학적 반응으로 형성되는 금속간화합물(Intermetallic compound)의 두께가 2.5 um 이상인 경우 전기전도도가 급격히 떨어진다는 결과가 보고된 바 있어3) 금속간화합물의 형성을 최소화 할 필요가 있다.

이들 이종소재의 접합에 전기저항용접, 초음파 용접, 레이저 용접, 기계적 체결5,6) 등 다양한 공정의 적용이 가능하지만, 초음파 용접이 가장 보편적으로 적용되고 있다4). Table 2에 나타낸 바와 같이 초음파 용접은 고상용접이기 때문에 소재에 대한 의존도가 낮아 이종재료 접합에 강점을 가지고 있기 때문이다. 초음파 용접은 짧은 시간에 넓은 접합면적을 확보할 수 있다는 장점이 있으나, 접합부의 변형 정도가 크다. 또한 마찰로 인한 미세 분진이 Fig. 1과 같이 형성되고, 툴의 마모 및 파손으로 인한 소모품 비용이 발생할 수 있다. 반면 레이저 용접은 넓은 이음부를 형성하기가 어려우며 금속간화합물 형성에 대한 우려가 있으나, 편면용접이 가능하며 작업 속도가 빠르고 열변형이 작다는 장점으로 인해 최근 많은 관심을 받고 있다2).

견고하면서도 낮은 접촉저항의 접합부 확보는 탭과 탭, 탭과 버스바 조립기술의 핵심이다. 본 기술 기고에서는 초음파 및 레이저를 이용한 Al/Cu 이종소재 접합공정의 특징 및 주요 영향인자를 알아보고, 국내외 연구 개발 동향을 분석하여 실용화 연구개발에 필요한 자료를 제공하고자 한다. 해당 논문 기고에서 인용한 논문 중에서 이종소재 접합강도를 제시한 문헌은 별도 정리하여 Table 3에 나타내었다.

2. Al/Cu 이종소재 초음파 접합 기술 개요

초음파 접합은 삽입, 진동, 하중 제거 순으로 Fig. 2에 나타낸 바와 같이 진행된다. 초음파 접합공정의 매커니즘은 소재 간의 상호 기계적 체결, 확산, 마찰열로 인한 변형 및 국부적 용융 등으로 알려져 있다. 알루미늄과 구리의 이종접합의 경우 소재 간 강성의 차이가 커서, 연성 소재인 알루미늄의 변형 정도는 크지만 접합 계면의 변형 정도는 수 마이크로 정도로 미미하다(Fig. 3). 이를 통해 소재 간의 상호체결에 의한 매커니즘은 Al/Cu 이종소재 접합에서 큰 영향이 없을 것으로 예측할 수 있다. 반면, 접합 계면에서 용융의 흔적은 확인되지 않으나 화합물이 형성되었음을 확인할 수 있다 (Fig. 4). Satpathy et al.10)의 연구에서도 기계적 체결에 의한 영향보다, 변형 및 마찰열에서 기인한 높은 에너지 상태를 완화하기 위한 확산이 접합 계면을 형성하는 것에 주된 역할을 한다고 발표하였다.

초음파 용접의 주요 변수로는 소노트로드의 형상 (혼 및 엔빌), 가압력, 용접 시간 및 진동폭 등을 예로 들 수 있다. 가압과 진동이 혼을 통해 직접적으로 전달되므로 박판을 활용한 다층 용접의 경우에는 일부 박판이 혼과 부착되어, 혼이 원상태로 복구하는 과정 중 (Fig. 2(c)) 파손이 발생할 수 있다. 그 때문에 혼의 형상 설계가 엔빌의 설계 보다 상대적으로 중요하다고 할 수 있다. 그러나 소노트로드의 형상 최적화에 관련된 연구는 아직 미흡한 실정이다. 혼의 형상설계를 위하여 유한요소법을 이용한 연구가 진행된 바 있으나, 실험과의 오차가 크며 특정 조건에 한정되어 있어 한계가 존재한다15-18).

반면, 가압력, 용접 시간 및 진동폭에 의한 영향은 많은 연구자에 의해 연구가 진행되었다8-10,19-22). 가압력, 용접 시간 및 진동폭이 특정 한계보다 작은 경우에는 마찰력의 축적이 어렵기 때문에 접합 계면의 형성이 어렵다. 일반적으로 가압력이 높은 경우, 짧은 용접시간과 진동폭에서도 접합 계면이 형성된다. 강도는 Fig. 5에 나타낸 바와 같이 용접 시간이 길어짐에 따라 증가하다가 다시 감소하는 경향을 나타낸다. 이것은 공정 조건이 적정범위를 넘어가면서 소재에 심각한 변형이 초래되어 발생하는 현상으로 보인다17). 공정 중 강성이 낮은 알루미늄의 두께가 상대적으로 더 얇아지기 때문에 파단은 압흔을 경계로 알루미늄 소재에서 주로 발생한다17).

S. S. Lee 등23)은 금속의 다층 초음파 접합 공정 중 용접 시간에 따른 층별 움직임을 관찰하여 Fig. 6과 같이 발표하였다. 그림에 나타낸 바와 같이 공정 초기 단계이거나 가압이 부족한 경우에는 혼에 가까운 소재의 움직임이 훨씬 크다. 판의 움직임이 다르다는 것은 층간 계면에서 형성되는 마찰의 양이 다르다는 것을 의미한다. S. S. Lee24)등은 초음파 용접 품질을 모니터링하기 위한 방안으로 변위 센서와 로드셀을 복합적으로 사용하는 피드백 제어기술을 제안하였으나, 초음파 접합공정의 경우 20 kHz 이상의 고주파 진동을 사용하기 때문에10) 변위센서나 로드셀 등을 사용하는 모니터링이 여의치 않다. 대량 생산체제에서는 약간의 불량이 큰 손실을 야기할 수 있기 때문에 이를 대체할 수 있는 모니터링 혹은 센서기술의 개발이 시급하다고 사료된다.

3. Al/Cu 이종소재 레이저 용접 기술 개요

레이저 용접은 고밀도의 에너지빔을 이용하여 수행하는 용접법으로 용융용접법에 속한다. 주요 공정변수로는 출력, 속도, 빔의 크기 등이 존재하며, 열전도도가 높은 알루미늄과 구리 등은 높은 출력대역에서 빠른 속도로 용접하는 경우가 많다25,26). 또한 반사율이 높기 때문에 빔의 반사로 인한 장비의 손상을 방지하기 위해 광학계를 일정 각도 기울여서 빔을 조사하기도 한다.

알루미늄과 구리는 레이저 용접에 있어서 난용접 소재로 구분된다. 이것은 일반적인 산업용 레이저(YAG, CO2, 다이오드 등) 파장대역에서의 흡수율이 낮기 때문이다(Fig. 7). 그림을 통해 전도 모드 (conduction mode)에서 알루미늄과 구리의 흡수율이 각각 4 %, 2.5 %인 것을 확인할 수 있다. 이러한 낮은 빔 흡수율과 소재 고유의 특성인 높은 열전도율은 공정 안정성을 저해한다. 용융풀을 유지하기 위한 열이 손실되기 때문이다. Al-Cu 계면에서 형성되는 수많은 금속간화합물 (Table 4) 또한 접합계면의 취성을 높이기 때문에, 형성량이 많아질수록 접합부 물성을 저해하는 요인으로 작용할 수 있다25,27).

그러나 소모품 비용이 발생하지 않고, 생산속도가 빨라 최종 수요기업을 중심으로 레이저 적용 기술에 대한 수요는 증가하는 추세이다. 키홀을 안정적으로 유지하기 위하여 높은 에너지 밀도의 싱글 모드 레이저를 적용하며, 접합면적을 확보하기 위하여 원형 및 지그재그와 같은 패턴을 복합적으로 활용하는 연구가 주로 진행되고 있으며13,28-30), 펄스형태로 레이저 출력을 공급하는 방법 등도 연구된 바 있다12,31). 최근 레이저 제조사에서는 알루미늄 및 구리를 용접하는 방법의 하나로 멀티 빔을 제안하고 있는데, 두 개 이상의 빔을 직렬 또는 병렬로 배치하는 방법 등32) 여러 형태의 멀티 빔이 존재한다. 그 중 에너지 밀도가 높은 작은 직경의 빔을 중심에 배치하여 키홀의 형성을 유리하게 하고, 외곽에는 상대적으로 큰 직경의 빔을 사용한 광학계가 최근 주목을 받고 있다. BrightLine Weld (Trumpf 社), ARM (Coherent 社), Adjustable Mode Beam (IPG 社), Corona (nLIGHT 社) 등이 이에 속한다. 500 nm 파장대역의 그린 레이저와 400 nm 파장대역의 블루레이저 또한 해당 시장을 선점하기 위하여 이미 출시되었거나 개발 예정에 있다. 저파장대의 레이저는 기존 산업계에서 사용되던 1 um 파장대역의 IR 레이저와 비교하였을 때, Fig. 7에 나타나 있는 바와 같이 상대적으로 높은 흡수율을 가지기 때문에 알루미늄이나 구리의 레이저 용접에 유리하다고 보고되고 있다33,34).

레이저 용접 중 취성이 강한 금속간화합물의 형성을 방지하기 위한 연구도 꾸준히 진행 중이다. 접합강도가 소재간의 혼입량이 증가함에 따라 감소하는 경향이 나타나기 때문이다. Zuo et al.14)과 Lee et al.25) 등은 금속간화합물의 형성을 최소화하기 위하여 부분 용입조건으로 용접을 수행하였으며, 취성이 강한 CuAl2 및 CuAl의 형성으로 인하여 접합계면에서 파단발생(Fig. 8)이 용이해지기 때문에 용접부 물성이 저하되었다고 보고하였다(Table 5). Solchenbach et al.13) 또한 같은 부분용입 조건이라도 과입열 조건에서는 10 um을 초과하는 금속간화합물이 형성된다고 언급하였으며, 60 MPa 정도의 강도가 측정되었다고 하였다. 반면 계면에 3~5 um 정도의 금속간화합물 층이 형성된 경우 105 MPa의 강도를 확보하였다고 하였다. 이외에도 Hailat et al.11) 은 주석을 삽입금속으로 활용하여 용융부의 취성을 완화하고자 하였으며, Weigl et al.12)과 Feng et al.35,36)은 상용 용접재료를 적용하여 강도를 향상시키려는 연구를 수행하기도 하였다.

알루미늄과 구리의 이종소재 레이저 용접을 위한 완벽한 공정은 아직 도출되지 않은 것으로 판단된다. 접합 강도를 향상시키기 위해서는 두 소재 사이의 혼입량은 적으면서도, 접촉면적은 넓히는 방안이 요구된다. 동시에 소재의 열팽창률 및 수축률이 크기 때문에 열팽창/수축을 발생시킬 수 있는 입열은 최소화해야만 하며, 초음파 용접과 다르게 공정 중 가압을 부여하지 않기 때문에 고정장치 설계와 갭 관리 또한 주의하여야만 한다. 최근 레이저 용접 중 키홀의 깊이를 실시간으로 측정하는 레이저 센서 장치 등이 출시되고 있는데, 이와 같은 피드백 제어를 활용한다면 이종 소재 간의 혼입량을 조절하는데 유리할 것으로 판단된다.

4. Al/Cu 이종소재 접합부의 저항

배터리 셀 및 모듈의 제작에서 용접 및 접합기술이 중요한 이유는 배터리의 수율 및 효율을 좌우할 수 있기 때문이다. 안정적이면서 견고한 접합부의 확보 뿐만 아니라, 에너지 손실 저감을 위한 낮은 접촉 저항의 확보 또한 매우 중요하다.

접촉저항은 면적이 늘어나면 Fig. 9와 같이 감소하는 경향을 가지고 있다. Brand et al.28,37)은 배터리에 적용 가능한 다양한 공정기법을 대상으로 접촉면적에 따른 전기 접촉저항 값을 측정하였다. 가장 큰 폭의 접촉저항 저하는 초음파 용접에서 확인되었으나, 레이저 및 스폿 용접부의 접촉면적이 훨씬 좁음에도 불구하고 더 낮은 접촉저항이 도출되었다는 점이 주목할 만하다. 또한 Schmidt et al.38,39) 등에 의해 용접 패턴에 의해서도 저항값이 영향을 받는다는 연구 결과가 도출된 바 있는데 실용화 적용을 위해서 보다 구체적 연구가 추가될 필요가 있다.

5. 결 론

본 기술 기고에서는 알루미늄과 구리와의 이종접합에서 적용되고 있는 대표적 용접공정 기법을 선정하고 공정별 특성, 주요 공정변수 및 접합부의 특징에 관한 국내외 선행 연구 결과를 분석하여 실용화 연구개발에 필요한 자료를 제공하고자 하였다.

초음파 용접 공정은 보편적으로 활용되고 있는 접합 방법으로써 금속간화합물의 형성 제어 및 다층 용접에 유리하고 공정 안정성이 뛰어난 측면을 가지고 있지만, 가압 및 진동으로 야기되는 변형을 모니터링할 수 있는 기술의 개발이 요구된다. 레이저 용접공정은 편면 용접이 가능하고 속도가 빠르다는 장점이 있어 초음파 용접의 대안으로 제시되고 있으나 금속간화합물이 두껍게 형성되고 공정영역이 좁다는 단점을 가지고 있다. 기존 공정을 대체하기 위해서는 일정 이상의 강도 확보 이외에도, 공정 최적화 및 하드웨어 개발을 통해 얇은 금속간화합물 층을 넓고 안정적으로 형성시키는 기술개발이 요구된다.
